It is well understood that proper design of injection molds is critical to producing functional plastic parts. What is less well understood is how to use simulations to optimize part quality and an operation’s overall profitability. Designers of highcost molds have generally embraced injection molding simulation to optimize their designs. However, the same cannot be said of designers of mediumcost molds. At far right, a simulation identifies circuit flow rate. The near right image shows Reynolds numbers, a measure of laminar, transition, or turbulent flow. The far left image shows deflection from all effects. At near left is a “stop light” representation (red, yellow, green), identifying locations of warpage in the part. Using the average mold cost as the criteria, injection molds can be classified into three groups. Molds with an average cost exceeding $75,000 can be considered highcost molds and prise less than 10% of all molds manufactured. About 50% of molds cost between $25,000 and $75,000. The remaining 40% of the molds manufactured are considered lowcost at less than $25,000. The Moldflow Plastics Advisers (MPA) software addresses the needs of both medium and highcost molds.
